In complex industrial motor control centres (MCCs) and PLC telemetry panels, earthing serves two completely distinct functions: fault safety (protective earthing)and signal noise immunity (functional earthing). Conflating the two creates ground loops, analog sensor jitter, and unexplained PLC resets.

The Two Earth Systems Inside the Panel

1. Protective Earth (PE) - Safety Bar (Dirty Earth)

The main copper PE bar connected directly to the incoming supply earth. Its sole function is to clear high-current faults under BS 7671.

  • Connected to: Motor cable armors/screens, VFD power earth terminals, transformer enclosures, panel steelwork, and mains supply earth.
  • Carries high fault currents and heavy high-frequency leakage currents from VFD EMC filter capacitors.

2. Functional Earth (FE) / Clean Instrument Earth (IE)

An insulated copper busbar dedicated strictly to low-voltage 24 V DC sensors, PLC analog shield terminations (4-20 mA), and communication network shields (Profibus/Modbus).

  • Single-Point Star Ground: The Clean Earth bar connects to the main Protective Earth bar at one single physical point using a heavy, low-impedance copper link. This prevents power return currents from flowing through sensitive instrument ground loops.

Star vs Mesh Panel Bonding Topologies

  • Star Bonding (Low Frequency): Individual green/yellow conductors run from each sub-component back to a central earth stud. Effective for 50 Hz power safety.
  • High-Frequency Mesh Bonding (EMC): At high frequencies generated by VFD switching, long earth wires act as antennas. The entire unpainted galvanized backplate serves as a low-impedance ground plane. Components must be bolted directly to bare metal with serrated Belleville washers to ensure high-conductivity surface contact.

Panel Doors & Hinged Enclosure Bonding

Statutory Panel Rule (BS EN 60204-1):

Standard piano or leaf hinges do NOT provide a reliable protective earth path due to grease and paint. Every hinged door carrying electrical components (pushbuttons, HMI touchscreens, indicator lamps, selector switches) must have a dedicated, flexible braided copper earth strap bonded between the door stud and the main panel frame.
