Working in environments containing flammable gases, solvent vapors, combustible dusts, or sewage methane requires specialized explosion-protection methodology governed by the Dangerous Substances and Explosive Atmospheres Regulations 2002 (DSEAR)and the BS EN 60079 standards series. A standard non-Ex switch or loose terminal can trigger an immediate catastrophic explosion.
Hazardous Area Zone Classifications
Gas, Vapor & Mist Zones
- Zone 0: Explosive gas atmosphere is present continuously, or for long periods (> 1,000 hours/year). Examples: Inside fuel storage tanks, inside sewage digesters. Requires Category 1G / EPL 'Ga' equipment.
- Zone 1: Explosive gas atmosphere is likely to occur in normal operation (10 to 1,000 hours/year). Examples: Around tanker fill points, spray paint booths, pump room sumps. Requires Category 2G / EPL 'Gb' equipment.
- Zone 2: Explosive gas atmosphere is not likely to occur in normal operation and, if it does, will persist for a short period only (< 10 hours/year). Examples: Flanges and valve stations in open ventilated areas. Requires Category 3G / EPL 'Gc' equipment.
Combustible Dust Zones
- Zone 20 (Continuous dust cloud), Zone 21 (Occasional dust cloud), Zone 22 (Abnormal dust layer). Common in grain silos, flour mills, timber workshops, and powder coating facilities.
Primary Explosion Protection Concepts (Ex)
1. Flameproof Enclosure (Ex d / Ex db)
The enclosure is designed to withstand an internal explosion without igniting the surrounding external atmosphere. Flame paths (machined flat flanges or threaded joints) cool escaping hot gases below the ignition temperature of the gas.
2. Increased Safety (Ex e / Ex eb)
Used for non-arcing equipment (terminal boxes, LED luminaires, squirrel-cage motors). Employs high-integrity terminal blocks, extended creepage/clearance distances, and specialized insulation to prevent arcs, sparks, and excessive surface temperatures under normal and abnormal operation.
3. Intrinsic Safety (Ex i / Ex ia / Ex ib)
Low-energy instrumentation circuits (4-20 mA sensors, RTDs) where electrical energy is restricted below the minimum ignition energy (MIE) of the gas mixture by Zener barriers or galvanic isolators. Ex ia is the only protection concept permitted in Zone 0.
Barrier Glands & Inspection Rules
Cable Glanding Best Practice (BS EN 60079-14):
When entering an Ex d enclosure with non-compact or flexible multicores, flammable gas can travel along cable fillers. Always use compound-filled barrier cable glands to create an airtight gas seal around individual insulated cores. All Ex inspections must be documented under BS EN 60079-17 (Initial, Visual, Close, and Detailed inspections).
