An electric shock requires direct physical contact with a live conductor; an arc flashcan maim or kill an electrician standing several metres away without ever touching the equipment. During a low-voltage high-current short circuit, electrical arc temperatures reach over 19,000°C - hotter than the surface of the sun - vaporizing copper busbars into expanding molten plasma clouds.

Arc Flash vs Arc Blast

  • Arc Flash (Thermal Radiation): Intense radiant heat and UV energy causing second- and third-degree full-body burns and igniting non-flame-retardant clothing.
  • Arc Blast (Pressure Wave): Solid copper expands by a factor of 67,000 when vaporized, creating supersonic pressure waves exceeding 100 kPa that collapse chest cavities, rupture eardrums, and propel shrapnel.

Key Assessment Parameters (IEEE 1584 / NFPA 70E)

An arc flash study models the electrical distribution network to calculate:

  • Prospective Bolted Fault Current ($I_(bf)$): Higher fault current does not always mean higher arc flash energy; if a high fault current causes an upstream circuit breaker to trip in 20 ms, the total energy let-through ($I^2t$) is low. Conversely, a moderate fault current that sits in the breaker's long-time thermal delay for 1.5 seconds produces catastrophic incident energy!
  • Incident Energy ($E$): Measured in calories per square centimetre ($cal/cm^2$) at the working distance (typically 450 mm to 600 mm). $1.2 cal/cm^2$ is the threshold that causes second-degree skin burns.
  • Arc Flash Boundary (AFB): The radial distance from live busbars at which incident energy drops to $1.2 cal/cm^2$. Anyone crossing this boundary MUST wear appropriate Arc-Rated (AR) PPE.

Arc Flash PPE Categories

PPE Category Levels (Arc Rating ATPV):

Category 1 (Minimum $4 cal/cm^2$): Arc-rated long-sleeve shirt and trousers (or AR coverall), face shield with chin cup, safety glasses, heavy leather gloves.

Category 2 (Minimum $8 cal/cm^2$): Arc-rated jacket/trousers or coverall, arc-rated balaclava under face shield, voltage-rated insulating gloves with leather protectors.

Category 3 (Minimum $25 cal/cm^2$): Arc-rated flash suit hood, multi-layer arc flash jacket and bib trousers, arc flash gloves.

Category 4 (Minimum $40 cal/cm^2$): Complete heavy-duty arc flash switching suit and hood with fresh air supply.

Hierarchy of Risk Reduction

PPE is always the last line of defense. The most effective engineering measures:

  1. De-energize & Safe Isolation: Isolate upstream before racking out breakers or opening busbar covers.
  2. Arc Flash Reduction Maintenance Switches (ARMS): Temporary switches that temporarily eliminate breaker time delays, forcing instantaneous tripping during maintenance.
  3. Remote Racking & Wireless Switching: Operate switchgear using motorized umbilical pendants or wireless tablets outside the arc flash boundary.
